► Acoustic emission with higher sensitivity can monitor contact fatigue behavior. ► Contact fatigue damage process of the coating is mainly composed of five stages. ► Fatigue cracks are liable to initiate and grow along with defects within coating. ► Spalling failure mechanics is controlled and dominated by maximum shear stress.
